What i like the best is to be innovative. Please do not imitate others.

So i collect all thermocole packings from various electronics shops and then splice the forms into sheets for various uses like making small decorations shapes or even making letters to make l o v e or h a p p y or d i v a l i or maybe even stick pictures of various animals or dolls or sceneries and then cut outs with a jigsaw. I wish children could take up to this project as then they would make wealth out of waste & this is holiday time///////////////edgar pinto

One needs to be careful using Thermocol (polystyrene foam, 'styrofoam') as a coring material because it does not not have anywhere near the shear strength of PVC and PU foams (Divinycell, Klegecell, etc) normally used for coring. I am a boatbuilder and am using polystyrene as coring for a small travel trailer I'm building, but I would not use it for anything more that a small human-powered craft in protected water.

It will require the use of epoxy resins, as the more common styrene-based resins will dissolve the foam. When you analyze the cost of using less expensive styrene resins and more expensive PVC foams, it works out to be less than using the much more expensive epoxies just to save a few bucks on foam. If your project is any bigger that a small, unpowered craft, you will wind up spending more for a product with a built-in deficiency.

That being said, you assemble the entire shape out of foam. Plans intended for plywood are best because all of the curves are developed from flat 2D panels. Foam panels may require kerfing to get them to curve. Kerfs need to be filled with putty before glassing so that the glass isn't bridging the gaps.

Once shaped, give the entire inner and outer surface a scuff sanding to give the epoxy a good surface to key into and lay up the glass. When done, be sure to provide UV protection, as epoxy resins aren't stabilized (even when they claim to be)

You can get thermocol by polymerizing styrene. Thermocol is a thermoplastic material which is actually expanded polystyrene in the form of white rigid foam, also known as PE foam, marketed under the trade name Styrofoam.
